As for my exaust leak, the end of the pipe is burned out where it goes into muffler. Maybe I can put some sort of small pipe as an insert, EMT conduit maybe,
I did see some used ones on eBay but I can't tell much about the condition of it by pic

Wow, the gasket wont fix that. If you can insert a piece of emt and make it work Id try it. The end where yours has rusted off is crimped from the factory to restrict flow for whatever reason, so I wouldnt worry about stuffing something inside choking it down abit.
Another option is at TBolt USA they have the trailbikes repop header and both heat shields for $20. I believe they have them mis priced, but I bought 3 of them to have around for that price.
 
I looked on tbolt but didn't see the one your talking about. I saw some aftermarket Performance setups but I'm trying to stay as close to original as I can, they were wrong year anyway.
I wouldn't have problem with a repop pipe, are you sure it was tbolt?

Anything tricky I should know about when I drop the pipe? Thought I would spray nuts w/ wd40 before hand.. Isn't there a doughnut where it bolts up? Since there is no leak there should it be OK?

Theres 2 metal sleeves in the exhaust port thatll come down when you remove the nuts and flange, they are reusable without issue. You might look at your gasket I was talking about inside the muffler as its probably worn away too. Thats available from Honda and should seal up the exhaust tight.
 
Ok,I went back on tbolt looking for that gasket trying to save on shipping and didn't find it (might just be me though),but I did see the listing for the link you sent and they list the assembly also for $80.but said you got the whole assem.. For $20 ? Cool ....I found the gasket on Dr.atv they list it as "packing" that should work right?

I dont know the correct name of the gasket, but its a thick donut bushing type to take up the discrepancy between the header and muffler inlet.
As for the assembly, unless they updated their site you should get it all. Worst case is they only send the header, and you swap your guards over. For twenty bucks I think youre still in good shape.
Please let me know what you recieve when you can.
 
10-4 I took a piece of Copper tubing and it fits perfectly over the header pipe. I'm going to get a copper coupling and try it on the other end and see if that will do it, if not I'll just need the bushing. Won't get back to it to till next week. I'll keep you posted.

Ok guys I took piece of 3/4 copper pipe slid it over exaust pipe where it was burned off, took a 3/4 coupling cut it in half to serve as a bushing/packing bolted it all back up and works pretty good.IMG_20150720_203409.jpgIMG_20150720_203928.jpgIMG_20150720_204218.jpgIMG_20150720_204253.jpgIMG_20150720_205545.jpg

so i've been reading some posts referring to exhaust pipes burning red . i was riding along the other night(no more than 10 min.) @ WOT and happened to look down and noticed the header pipe was red from the engine to almost the first bend where it starts to turn up.is this normal or a little too lean?
overall the bike runs pretty well ,it does have slight intermittent hesitation @ WOT,and more so when you let off the throttle and accelerate. could this be related

Hi Ray, did you try stepping up the main jet? I would order the next 2 bigger and test it at night afterward. Your lil Z is Nice!

No I haven't. I drained the gas and put it away for now. But I will try that when I get it out.
